Manaras MGH Troubleshooting — Worm Gear Operator Fault Diagnosis

What the MGH Actually Is

The Manaras MGH is a worm gear jackshaft operator built for medium-duty commercial doors — typically 14 to 18 feet wide, standard lift, cycle counts in the 25 to 50 per day range. It mounts on the torsion shaft, drives through a bronze worm gear, and uses a solenoid brake to hold the door when power cuts. The gear reduction is high enough that the motor never sees the full door weight, but that same reduction means the worm and wheel take all the shock when a cable snaps or a spring breaks. Most calls we get on these units are not motor failures. They are gear wear, brake fade, or limit switch drift caused by vibration walking the cams.

The Three Fault Categories That Cover 90 Percent of Calls

Door Will Not Move — Power Present, No Motion

Check the brake first. The MGH uses a DC solenoid brake that releases when the motor energizes. If the rectifier board fails or the coil opens, the brake stays engaged and the motor hums without turning. You will hear a low growl, not a click. Pull the brake release lever on the side of the housing — if the door moves freely by hand, the brake is the fault. Replace the rectifier board or the coil, not the whole brake assembly unless the hub is scored.

Next, verify the run capacitor. A failed capacitor on a single-phase MGH looks exactly like a seized brake — motor hums, no rotation. Capacitor ratings are printed on the side of the motor housing. Test with a meter under load; a static capacitance check misses high-ESR failures.

Third, the thermal overload. These motors have an internal thermal protector that resets automatically once cool. If the door has been cycling hard — warehouse rush hour, forklift traffic — the protector may have tripped. Wait 20 minutes. If it runs after cooling, you have a duty cycle problem, not a parts problem. The fix is reducing cycles per hour or upgrading to a three-phase unit with a VFD.

Door Moves But Stops Short or Reverses

Limit switch cams on the MGH are plastic and ride on a threaded shaft driven by the output gear. Vibration from a loose chain, worn rollers, or an unbalanced door walks the cams over time. The door stops six inches short, or reverses at the floor because the close limit has drifted past the floor seal contact point.

Open the limit switch cover. Turn the cams by hand — they should move smoothly with a distinct click at each contact. If they feel loose or the threads are stripped, replace the limit switch assembly. Do not try to bend the actuator tabs; they fatigue and snap inside a month.

While the cover is off, check the limit switch wiring. The MGH runs low-voltage control circuits (24 VAC) through the same conduit as motor leads on some installs. Inductive coupling from the motor leads induces ghost signals that trip the limits randomly. Separate the control wires into their own conduit or shielded cable.

Door Runs Rough, Chatters, or Makes a New Noise

Worm gear wear shows up as a rhythmic chatter — once per revolution of the output shaft. The bronze wheel develops a wear pattern that matches the worm’s thread pitch. You can feel it if you turn the output shaft by hand with the brake released: a distinct notch every 360 degrees. The fix is a gear set replacement — worm and wheel together. Running a new worm on a worn wheel (or vice versa) destroys the new part in weeks.

Bearing failure in the motor or the output shaft housing sounds different — a constant rumble that changes pitch with speed. Output shaft bearings fail first on doors with side load from misaligned tracks or a bent torsion shaft. Pull the operator, support the door, and check shaft runout before you reinstall. If the shaft wobbles, straighten or replace it. A new operator on a bent shaft repeats the failure.

Chain-driven MGH models (MGH-C) add a sprocket and chain between the gearbox and the torsion shaft. Chain stretch adds slack that hammers the gear teeth on every start-stop. Check chain tension: half-inch deflection at mid-span under finger pressure. Replace the chain if pins show wear or rollers bind. Sprockets wear faster than chain — replace both.

Control Board Fault Codes

The MGH control board (part number 100-0001-00 on units built after 2018) flashes an LED on the board cover. Count the flashes between pauses:

  • 1 flash — Safety circuit open. Check photo eyes, safety edge, and the wired safety chain. A cut wire in the coil cord at the bottom section is the most common cause.
  • 2 flashes — Entrapment detected. The door reversed twice on the same close cycle. Check for obstruction, then check the force adjustment potentiometer. If force is set too low, a stiff seal or cold weather trips it.
  • 3 flashes — Motor overcurrent. The board sensed current above the trip point for more than 2 seconds. Usually a seized brake, bad capacitor, or mechanical bind.
  • 4 flashes — Limit switch fault. Both open and close limits active simultaneously. Cam drift or a shorted limit switch harness.
  • 5 flashes — Brake circuit fault. Brake coil open, rectifier failed, or brake feedback switch (on models equipped) not making contact.
  • Continuous on — Board failure. Replace the board.

Force adjustment is a potentiometer on the board, not a digital setting. Turn it clockwise in 1/8-turn increments. Do not max it out — the entrapment protection is the only thing between a forklift operator and a crushed hand.

Wiring Traps Specific to the MGH

Three-phase units: Phase rotation matters. If the motor runs backward, the brake releases but the limit switches count in the wrong direction — the door opens when you press close. Swap any two line leads at the contactor. Verify rotation before you set limits.

Single-phase units: The start capacitor and run capacitor are both inside the motor junction box. The start capacitor has a centrifugal switch that drops it out at 75 percent speed. If that switch welds closed (common on high-cycle doors), the start capacitor stays in circuit and cooks. The motor runs hot, smells like burnt varnish, and trips the thermal overload. Replace the centrifugal switch mechanism, not just the capacitor.

Control voltage: The MGH pulls 24 VAC from a transformer on the board. If you add accessories — key switches, loop detectors, card readers — you can exceed the transformer’s VA rating. The symptom is intermittent operation: the door works until the loop detector energizes, then the board browns out and resets. Measure control voltage under load. If it sags below 20 VAC, add a separate 40 VA transformer for accessories.

Preventive Checks That Actually Extend Life

Every six months, or 5,000 cycles, whichever comes first:

1. Brake air gap. Measure with feeler gauges at three points around the brake rotor. Spec is 0.3 to 0.5 mm. Adjust with the shims provided. Uneven gap means the brake drags on one side, overheats the coil, and wears the rotor taper.

2. Gearbox oil. The MGH gearbox is sealed for life on paper. In practice, the bronze wheel throws enough metal into the oil after 50,000 cycles that the oil turns grey-black. Drain and refill with 150 mL of ISO VG 220 worm gear oil. It takes ten minutes and doubles gear life.

3. Limit switch cam position. Verify the open and close limits trigger with the door fully open and fully seated on the floor. Re-set if they have drifted more than half a turn.

4. Chain tension (MGH-C only). Check and adjust. Lubricate with chain lube, not WD-40.

5. Torsion shaft endplay. Grab the shaft at the operator and push/pull axially. More than 1/8 inch endplay means the centre bearing is worn or the shaft key is loose. Fix it before it walks the operator mounting bolts loose.

When to Replace Instead of Repair

  • Gearbox housing cracked from impact (forklift hit the operator mounting bracket).
  • Motor shaft scored where the brake rotor rides — the brake will never release cleanly.
  • Control board obsolete (pre-2015 boards with DIP switches instead of the LED fault code). Parts availability is zero.
  • Door weight or cycle count exceeds the MGH rating. The MGH is rated for 600 lb max door weight and 75 cycles per day. If the door is heavier or cycles more, the operator is undersized. Upgrade to the Manaras OSH or a LiftMaster JHDC.
