Door Operator Cycle Counter — How to Use It for Maintenance Scheduling

What the cycle counter actually tells you

Every modern commercial door operator — LiftMaster Maxum, Manaras Opera, Hörmann ProMatic — logs open/close cycles on an internal counter. That number is the only reliable wear metric you have. Calendar time means nothing. A door cycling 50 times a day in a loading dock accumulates 18,000 cycles a year. The same operator on a storage bay cycling twice a week hits 100. Both are “one year old.” Only one is due for spring replacement.

Where to find the count

LiftMaster Maxum (TDC, JDC, RJDC): Press and hold the “Menu” button on the control board until the display changes. Navigate to “Diagnostics” → “Cycle Count.” The number shown is lifetime cycles since the board was powered.

Manaras Opera (OMH, OPJ, OMT): On the OLED display, press the “Esc” key twice from the home screen. Select “Information” → “Cycle Counter.” Some older boards require holding “Up” and “Down” simultaneously for three seconds.

Hörmann ProMatic / RotaMatic: Press the “P” button on the operator head three times within two seconds. The display cycles through firmware version, then total cycles, then cycles since last service reset.

If your operator lacks a display — older chain-drive units, basic jackshafts — you have no counter. Start a logbook. Write the date and cycle estimate every service visit. It is the only way to build history.

What a cycle is (and what it isn’t)

One cycle = one complete open and close. A door that opens, holds for a forklift, then closes has logged one cycle. A door that opens, reverses on a photo-eye, then closes again has logged two. The counter increments at the close limit, not the open limit. This matters when you are troubleshooting a door that reverses mid-travel — each reversal adds wear the counter captures but the operator log may not flag.

These are design ratings, not guarantees. A 25k-cycle spring in a cold, damp Richmond warehouse with salt-laden air may snap at 18k. A 10k spring in a heated, clean distribution centre may run 14k. The counter tells you where you are. The environment tells you how much margin to keep.

Building a maintenance schedule from the counter

1. Read the counter quarterly. Put it on the calendar. Takes two minutes per door.

2. Record it in a spreadsheet or CMMS. Columns: Door ID, Date, Cycle Count, Cycles Since Last Visit, Days Since Last Visit, Calculated Daily Average.

3. Calculate the daily average. (Current count – Previous count) ÷ Days elapsed. This smooths out seasonal spikes.

4. Project the next interval. If your springs are rated 25,000 and the door averages 42 cycles/day, you have roughly 400 working days until the rating. Schedule the replacement at 350 days out — about 18 months.

5. Adjust for severity. Dock doors with forklift traffic, wash-down exposure, or unheated spaces: subtract 20–30% from the projected interval. The trap of “it looks fine”

Springs do not stretch visibly before they break. Cables do not fray uniformly — they snap at the drum or bottom bracket where you cannot see without removing the drum. Rollers flat-spot silently until the door shakes the track bolts loose. The cycle counter is the only leading indicator you have. Waiting for noise or vibration means you are already in reactive repair territory, paying emergency rates and losing dock time.

When the counter lies

  • Board replaced: The counter resets to zero. If the service company did not record the old count, you have a gap. Ask for the invoice. The previous count should be on it.
  • Power loss with no battery backup: Some older boards lose the count on extended power loss. Rare, but it happens.
  • Multiple operators on one door: Tandem doors with two operators — each logs its own cycles. Add them together for the door’s true cycle count.
  • Manual operation: Cycles run on the chain hoist or by hand during a power outage do not increment the counter. If your facility runs manual cycles regularly, add an estimated count to your log.

What to do at each inspection tier

Every visit (quarterly or per your schedule):

  • Read and record cycle count
  • Check spring tension balance — door should hold at mid-travel
  • Inspect cables at drums and bottom brackets
  • Lubricate rollers, hinges, springs (light film, not a bath)
  • Test photo-eyes and safety edge reversal
  • Verify operator brake engages cleanly on stop

At 75% of spring rating:

  • Measure spring wire diameter, inside diameter, length — confirm the correct replacement is on the truck or in stock
  • Inspect cones for cracking, set-screw seating
  • Check shaft for scoring at bearing points

At spring rating (or earlier if environment demands):

  • Replace springs as a set. Never one side only.
  • Replace cables. They have seen the same cycles.
  • Inspect drums for groove wear — replace if the cable sits loose in the groove.
  • Reset the operator’s “cycles since service” counter if the board supports it (Manaras, Hörmann do; LiftMaster Maxum requires a full board reset — do not do this unless you are replacing the board).

One number changes the conversation

When you call for service, lead with the cycle count. “Door 3 at the loading dock, Manaras OMH, 22,400 cycles, 25k springs installed 2022.” The technician arrives with the right springs, the right cables, and the right drums. No return trip. No “I’ll have to order that.” That is the entire value of the counter.

Next step

Pull the count on every operator in the building this week. Put the numbers in a spreadsheet. Calculate the daily averages. You will know which doors need springs this quarter and which can wait a year. That is a maintenance plan. Everything else is guessing.
